I have just removed the Tiagra/4600 cassette from the wheels that came stock with my Merida Cyclocross 4 - after much difficulty.
Although I have slimmed down a bit since, when I got the bike I was about 90kg, and I have a tendency to mash the pedals. As a result, the (6? 7?) joined cassette rings had wedged into the freehub body.
The stock hub is a Novatec D812SB
Is it worth my while sourcing a replacement freehub body for these wheels? Is there anything in particular that I need to know/look for?

Yes. You can get them via Bicycle Parts Wholesale and your LBS or you can get them from BDOP in Taiwan http://www.bdopcycling.com/Wheel%20Parts.asp" onclick="window.open(this.href);return false;. You need a Novatec A Type freehub body and I would suggest one of the new ABG versions to manage your body damage issues. Would also be worth upgrading the bearings while you are in there...the stock ones aren't that fabulous.

how much has been eaten in? are you in trouble of eating straight through the spline? If so then yes its worth while.
otherwise its probably not causing any issues as is. Whats the quality of wheels? are the wheels likely to out last the freehub? or are the wheels/hub going to out last your interest before you decide to upgrade?
I'd personally hold out, keep an eye on the hub (you probably only have to keep your eye on that ring and see how far out of step it is compared to the others). look at it like brake pads, why change just cause its worn a little?

I'll take some pictures and put them up today showing the depth of the gouges. It's not like the cassette is just going to spin freely, but they are not insignificant in depth.

The tiagra cassette only has 1 such cog, so you just have to tap it backwards a bit.
I guess if it annoys you enough and/or it looks like you will wear through it then by all means it worth while. I was just trying to say its not a huge concern otherwise.

The whole thing was troublesome and wouldn't come off.

The 812s are a very reliable hub, and I would suggest putting the new ABG freehub on, if you don't want to go to the expense of putting new rear hub in.
I frequently file the scoring off alloy freehubs, so that you can get the cassette back on, and get some more use out of it.
Also, lightly smear the freehub body with grease before putting a cassette on, this eliminates any corrosion binding the steel cogs and the alloy freehub together (and any noises that might emanate from independent movement).

I think I will get a new freehub, if only to get full use out of these wheels.
The issue now is sourcing the freehub and cost. I have found Bdop cycling, which hach the normal freehub at $US20 and the ABG one at $US50. I've not had much luck finding it anywhere else.
Does anyone know of another option?

BDOP was the only place I found when I needed to replace the Novatec freehub on my CX4 Disc about 2 years ago. I bit the bullet and went with the ABG hub. I thought it was expensive then, but it's much more expensive now. I paid $45 shipped, it's $57.50 shipped now. You can buy 2 of the regular hubs for $47.50 shipped, so it's tough to justify the expensive one.
